MIG Wire in Ireland: Choosing Aluminium and Steel Wire Without Wasting a Spool

Wire is the cheapest part of a MIG setup and the first thing blamed when a weld looks bad. Sometimes that’s fair. More often the wire is fine, and the match is wrong: mild steel wire on stainless, soft aluminium pushed through a liner built for steel, a spool bought because it was on offer.

This guide covers MIG wire for aluminium and the steel wires most Irish workshops run every day, along with the rules on what goes with what. Get the match right, and the machine suddenly seems much better than you thought.

Start With the Metal You’re Welding

The base metal decides the wire. Gas, drive rolls and liner all follow from that choice.

Base metal	Wire	Shielding	Good to know
Mild steel	Solid G3Si1	Argon/CO₂ mix	The everyday choice for fabrication
Mild steel, outdoors	Flux-cored	Self-shielded types need none	Copes with wind
Stainless	308L or 316L	Argon-based, low CO₂	Match the wire to the grade
Aluminium	4043 or 5356	100% argon	Needs a different feed setup
Thin galvanised sheet	Brazing wire	Argon	Less heat, less zinc damage

Treat the table as a starting point. Check the wire’s data sheet against your machine and the job before you order.

Steel Wire: The Everyday Choice

Solid wire and diameter

Solid mild steel wire is what most people mean by MIG wire. In Europe it’s sold as G3Si1, and plenty of shops still call it SG2. Both names describe the same copper-coated wire, and the mild steel MIG wire range covers the usual sizes.

Diameter follows thickness. Thin sheets like 0.6 or 0.8 mm. One millimetre handles general fabrication, and 1.2 mm suits heavier plate on a machine with the amps to run it. Spool size matters as much as diameter, since 5 kg spools suit smaller machines and 15 kg spools suit production work. Check what your wire feeder actually takes before ordering.

Flux-cored for outdoors

Shielding gas and wind don’t get along. A gate repair in a farmyard, or a trailer fix in a breezy shed doorway, gives you porous welds with solid wire because the gas blows away. Flux-cored wire carries its shielding in the core, and self-shielded types need no gas at all. You pay for extra spatter and slag to chip off. It often saves the job.

Stainless, brazing and hardfacing

Match stainless wire to the grade: 308L for 304 stainless, 316L for 316. Shield with an argon-based gas that carries only a little CO₂, because carbon pick-up weakens corrosion resistance. Keep a wire brush for stainless only, or you’ll embed steel particles that rust later. The stainless steel MIG wire page lists the grades.

For thin galvanised sheet, MIG brazing wire runs cooler and protects the zinc coating around the joint. Worn loader buckets and digger teeth are a different problem, and hardfacing wire builds a tough surface back on.

Aluminium: Where Most MIG Welders Struggle

Aluminium wire is soft. Push it through a standard steel setup and it kinks, tangles behind the drive rolls and jams at the contact tip in a heap welders call a birdnest. Nothing is wrong with the wire. The kit around it needs changing.

4043 or 5356?

Two wires cover most jobs. 4043 carries silicon, flows nicely and resists cracking on common 6000-series alloys, though it’s weaker and won’t match the colour after anodising. 5356 carries magnesium, gives stronger welds and feeds better because it’s stiffer, which makes it the usual pick for 5000-series marine alloys and anything headed for the anodising tank.

Find out the parent alloy before choosing. If nobody knows, ask your supplier before buying a full spool.

Changes to your setup

Four changes make the difference. U-groove drive rolls grip soft wire without crushing it, where V-knurled steel rolls chew it up. A PTFE or nylon liner replaces the steel one so the wire slides freely. A contact tip made for aluminium copes with the way the wire expands in the heat. And the shielding gas should be 100% argon, which the welding gas range covers.

Keep the torch lead short and straight. Over longer runs a spool gun or push-pull torch beats shoving wire down a long cable, and the MIG welders and MIG torches and consumables pages cover both.

Preparation counts double

Aluminium oxide melts at around 2,000°C, far above the 660°C or so for the metal underneath, so the skin on the surface stops the weld from fusing. Brush it off with a stainless brush reserved for aluminium, then weld soon after, before the oxide builds back. For thin sections, TIG with aluminium filler rods gives more control.

Keeping the Feed Smooth

Whatever wire you run, feed problems cause more bad welds than technique does. Blow out the liner, set drive roll tension just tight enough to push the wire, and replace worn contact tips before they wander. A drop of wire lubricant helps steel and stainless run sweetly through long leads, and anti-spatter spray keeps nozzles clean.

Store spools dry and bagged. Rust on steel wire gives an erratic arc, and damp aluminium wire causes porosity.

Summary

Match the wire to the base metal first. Use solid G3Si1 for mild steel, flux-cored when the wind is up, and 308L or 316L for stainless. For aluminium, choose 4043 or 5356 by the parent alloy, then upgrade drive rolls, liner, tip, and gas to suit. Clean the metal, keep the wire dry, and most problems disappear.
